Solid Union error

I'm trying to union a modified lip solid with the object it is placed around and I keep getting a "coincident face_face_ints with different body vertices" error. Can someone explain what this error means or a method on which to fix it. Some web researching says, with other CAD tools, this error occurs when two object surfaces are not flush with each other and may have gaps or overlaps. I seem to remember older TC versions had a repair gap auto feature that allowed you to set the gap tolerance allowable to fix, but I'm not finding this function on TC5 Pro.

Chris!
send us a screenshot please: however,if (within the views) you are not aligned correctly- skootch in very closely, as I was getting failures with .006 -E17(zeros) on Version 4 I'm needing the heal gaps, and am looking- opening up the user guide- within help- there is lots of 'poop' there to 'getterdone' ;D

I'm not sure of all the tool requirements for adding 2 solid objects together, but cleaning up the Lip made using the lip feature fixed the problem. A close inspection of the lip edge revealed a protrusion that, while making contact with the original object, was causing the error. After removing this protrusion, the two solids mated. But again, I'm not sure which face was causing the problem in the first place.

that would be the 'toggled' one- off axis- (Z?) clean that up and you should be fine- do as one surface instead of (2)
